Time to upgrade. In I4GL 4.12 and above, that 512 byte hard limit on return values from functions was removed. I suppose it is more accurate to say it was replaced with a (32 k - 1) byte limit. You can't declare a CHAR variable bigger than that, so the return limit is no different from the general language limit. The current version for HP-UX is I4GL 4.15, but that is probably for version 10.0x; you may need to use I4GL 4.14 for the pre-10.00 HP-UX.
